I've used the mark the belt method before on hdi's too and never had any problems afterwards, there isnt anything wrong with this method, but it was just the book method is different i have only done about 10 hdi cambelts, so far less than you. It was just something i remembered from my hdi training...

Even if you fit the belt with timing marks lined up and locked with a pin you still have to remove the pins to tension the belt, so it doesn't matter if you mark the position of the pulleys before you remove the belt or lock up the pulleys with a pin. That 'large metal part' is the coolant manifold and its only held on by 4 or 5 bolts, i wouldnt bother trying to modify it, just swap them over with a new gasket, its only a 10 minute job On the wastegate, again i would just swap your manifolds over from your existing engine, its an easy job to do, ...

The valves dont bend on the HDI engines as they are flat against the piston, you will have just damaged the followers and possibly the cam, piston and/or crank damage is rare so pull the head off and have a look first to assess it, you can pickup good hdi heads on ebay for about £100 complete with c...

a 2003 steering wheel will have the horn in the centre of the wheel i think, whereas your car will likely have it on the left stalk, and the connectors will likely be different too once you have the airbag off, i have taken loads of airbags off and on, and i just disconnect the battery, wait 30 mins...

I'm not really up on petrol engines, i'm diesel only really !, but the turbos are the same on both usually so i should be able to find it out, if you post on here or pm me the details when you know i will look it up

how about getting a refurb kit and doing it yourself ?, i did a saab petrol turbo years ago and it is suprisingly easy and quick to do, the kit cost about £60 and had new seals, bearings and other bits in it to do the full refurb with, you just need to take the turbine out of the housing and measure...

sounds about right to me, they have an 83 degree C stat in them so it will hover around there in the winter and does take quite a while to get there unless you are on the boost all the time.
