Mostly down to rust I think, some of the earlier cars were likely made of better metal and later ones were galvanised. I ran XMs for about 15 years then all of a sudden they started falling to pieces. No rust in the 406's - yet.

406's seem to be getting very thin on the ground now, during our recent 2,500 mile trip round Scotland and Yorkshire I didn't see another one, saw a couple down here when we got home though. There are a few for sale on the net but mostly the same ones by different advertisers. Changed the injectors ...

If its a reduction gear gear type starter which I think most of them are when the grease in the motor gearbox dries up it will cause slow rotation, a little gear oil in there usually speeds it up.

Good job. 406's seem to be getting very thin on the ground now, we have just returned from a 2,500 mile trip around Scotland and Yorkshire and I didn't see one in all that distance. There are a few for sale on tinternet but when you cross reference them its a number of firms advertising the same car...

If it should break off, even if its flush you could weld an nut onto the stub through the hole, not only will that give you something to grip but the heating will expand the hole more than the bolt which also helps.

Put a socket on it with a long bar that will reach the ground at the front of the engine and just 'blip' the starter, that usually gets them off.

Make sure the shaft is pushed right in, I believe they have snap rings to locate them.

That's the way to do it, or the scrap yard. 14.4 volts is about the norm, if you have bulbs going at that voltage they are either of poor quality or subject to vibration.

If they are still in one piece you can stick them on with spray on contact adhesive, you need to thoroughly clean the metal surface first, I use meths, not me personally you understand . :?
